“Getting the Best Out of 12 Volts” The Development of an Advanced Electrical Architecture Vehicle

The paper focuses and develops issues raised by the SAE paper ‘THE FUTURE OF VEHICLE ELECTRICAL POWER SYSTEMS AND THEIR IMPACT ON SYSTEM DESIGN’ [1] and describes the realisation of a vehicle with a 12 V architecture of flexible configuration and a power management function. The paper describes the methodology, reasoning and mission behind the creation of the vehicle, developed after collaborative exercises in Europe and the USA, and resulting in a joint programme involving a major vehicle manufacturer and a European system supplier. The electrical system is becoming the focus of activity world-wide due to rapid changes in vehicle requirements, in the areas of safety, environmental and functional demands. There are opportunities for:- (a) Improved starting (b) Integrated management of power generation and demand. (c) Higher system integrity (d) Higher efficiency (e) Improvement of the vehicle electrical environment, giving benefits in component cost.

“Future” Diesel Fuel Compositions - Their Influence on Particulates

Five different diesel fuels, having been made available by the mineral oil industry within the framework of a research program of the Coordinating European Council (CEC/PF-26), were examined in addition to this program by the Klöckner-Humboldt-Deutz AG by means of the 13-mode test in accordance with the former US legislation and the ECE regulation No. 49 and by US Transient Tests. The results have been compared with results based on commercial European diesel fuel. There has been observed the emission behaviour of an 8-cylinder NA engine with a “state of the art” direct fuel injection system by particularly taking into consideration the particulate emission and the particulate components. The gaseous emissions, particularly CO and HC, are unfavourably influenced by low cetane numbers being associated with increased aromaticity in the diesel fuel.

“Flower Power” Tractor Fuel Testing Program 1981-1987

Field tests for a variety of fuels on different tractor engines were carried out during the summers of 1981 through 1986. Fuels tested included alkali refined and winterized sunflower oil blended with diesel fuel, crude degummed sunflower oil blended with diesel fuel, high oleic safflower oil blended with diesel fuel, methylester of sunflower oil, or soybean oil. Blends of either 25% vegetable oil and 75% diesel fuel or 50% vegetable oil and 50% diesel fuel were used. Methylesters were not blended with diesel fuel. The manufacturers that participated in the project were John Deere, J.I. Case and Allis Chalmers. The project indicated that farm diesel tractors can be operated on any of the fuels that were tested. Care should be taken, however, since some signs of premature engine problems were observed. In general, continued use of these fuels cannot be recommended at this time.

“Fatigue Behavior of Sheet Steels for Automotive Industry”

Carbon and rephosphorized pre-strained sheet steels for cold drawing forming operations were studied and the tensile, high cycle fatigue and fatigue crack propagation properties were determined. The fatigue limit was found to be higher for 20% than for 1% pre-strained condition. Threshold stress intensity factors (▵Ků) of 5.29 MPa. m1/2 for rephosphorized steel and 7.07 MPa. m1/2 for carbon steel. Critical crack lenghts were calculated by ▵Ků and fatigue limit data using the Lukas-Klesnil short-crack criterion. Through fractographic analysis it was possible to determine the general behavior of tested materials near threshold.

“Fair” Comparison of Powertrain Configurations for Plug-In Hybrid Operation Using Global Optimization

Plug-in Hybrid Electric Vehicles (PHEVs) use electric energy from the grid rather than fuel energy for most short trips, therefore drastically reducing fuel consumption. Different configurations can be used for PHEVs. In this study, the parallel pre-transmission, series, and power-split configurations were compared by using global optimization. The latter allows a fair comparison among different powertrains. Each vehicle was operated optimally to ensure that the results would not be biased by non-optimally tuned or designed controllers. All vehicles were sized to have a similar all-electric range (AER), performance, and towing capacity. Several driving cycles and distances were used. The advantages of each powertrain are discussed.

“Experimental Investigations on NOx Reduction Using Antioxidant Additives in Conjunction with SCR in a Diesel Engine Powered by Ricinus Communis Biodiesel”

The current study has concentrated on discovering and developing clean alternative energy sources like biodiesel and employing novel methods to reduce harmful emissions and enhance engine performance behavior. The consumption of biodiesel in diesel engines reduces the emissions from the tailpipe, but some researchers claim that it actually produces more NOx pollution than engines that run on regular diesel, which limits the use of biodiesel. In this study, Ricinus communis biodiesel was generated through transesterification process, and its fuel properties were assessed. The employ of biodiesel in diesel engines minimize exhaust emissions; however, multiple investigators claim that the consumption of biodiesel generates greater amounts of nitrogen oxide pollutants than diesel-fueled engines, which limits the possibility of biodiesel usage.

“Experimental Investigation on the Properties of Briquettes Made from Ideal Municipal Waste: An Alternate Fuel”

Energy demand climbs as a consequence of the inherent relationship between the rate of consumption of energy and the growth of the economy. In light of the depletion of fossil fuels, it is necessary to implement energy efficiency techniques and policies that support sustainable development. Globally, researchers show more interest in discovering fossil fuel alternatives, as a result of fuel crisis. This research elaborates on the production and experimental investigation of briquettes made from ideal municipal solid waste (MSW), such as food waste and garden waste, as a feasible choice for alternate fossil fuels. From Municipal, agricultural, and food waste, we can get biomass waste. Municipal solid and agricultural waste is extensively dispersed, but their potential for converting biomass into energy generation still needs to be explored. This study was carried out based on the information gathered from various studies published in the scientific literature.

“Doing More with Less” - The Fuel Economy Benefits of Cooled EGR on a Direct Injected Spark Ignited Boosted Engine

Due to the rising costs of fuel and increasingly stringent regulations, auto makers are in need of technology to enable more fuel-efficient powertrain technologies to be introduced to the marketplace. Such powertrains must not sacrifice performance, safety or driver comfort. Today's engine and powertrain manufacturers must, therefore, do more with less by achieving acceptable vehicle performance while reducing fuel consumption. One effective method to achieve this is the extreme downsizing of current direct injection spark ignited (DISI) engines through the use of high levels of boosting and cooled exhaust gas recirculation (EGR). Key challenges to highly downsized gasoline engines are retarded combustion to prevent engine knocking and the necessity to operate at air/fuel ratios that are significantly richer than the stoichiometric ratio.

“Digital Prototype” Simulations to Achieve Vehicle Level NVH Targets in the Presence of Uncertainties

“Digital Prototype” simulations have been used at DaimlerChrysler to achieve vehicle level NVH objectives. The effectiveness of these simulations to guide the design when faced with vehicle parameter uncertainties is discussed. These uncertainties include, but are not limited to, material properties, material gauges, damping, structural geometry, loads, boundary conditions and weld integrity. Manufacturing and assembly processes introduce variations in the nominal values of these parameters resulting in a scatter of vehicle level NVH simulation responses. An example of a high frequency NVH concern will be studied and modified to arrive at robust design guidance when faced with uncertainty. The validity of a “deterministic digital prototype” simulation model and its relevant role as a “trend predictor” rather than “absolute predictor” tool in guiding the design is also discussed.

“Cromard” Thin Wall Steel Liners and Hard Chrome Plated Liners for High Production Gasoline and Diesel Engines

This paper, confined to the application of hard chrome plated liners to high-speed four-stroke diesel and gasoline engines, illustrates the increase in their popularity in the United Kingdom, and the advanced production methods which make this economically possible. The need for balanced engine life has long been apparent and is even more important today, the growth of motor transport having outstripped repair facilities. Iron bore life has been surpassed by improvement in the life of other component parts in the modern diesel engine. The provision of hard chrome plated liners can restore the balance. Further development and turbocharging of diesel engines has shown the need for a bore material capable of preventing scuffing and galling at elevated temperatures. Hard chrome has already proved itself in four-stroke engines under these conditions.

“Converticar” - The Roadable Helicopter

The Boeing Company in Mesa, Arizona, has been conducting a concept design study of a roadable helicopter called the “Converticar” to assess its feasibility. This is a twin-engine vehicle with twin retractable coaxial counter-rotating rotors. The purpose of the study is to describe a vehicle that carries four passengers in the equivalent of a luxury car that also can fly like a helicopter, and can be priced like a luxury car. To come near this cost goal, the production rate must be on the order of 500,000 units a year. At that rate there is no chance of training a comparable number of pilots each year. So the machine must fly and navigate autonomously, with the pilot just dialing in where he/she wants to go. Technologically, the concept appears to be feasible. Modern design processes, new materials, and improved manufacturing process should allow the Converticar to be built at the prescribed rate when the proper infrastructure for manufacturing it is made available.

“Consumer Attitudes and Perceptions about Safety and Their Preferences and Willingness to Pay for Safety”

The U.S. National Highway Transportation and Safety Agency's (NHTSA) early estimates of Motor Traffic Fatalities in 2009 in the United States [1] show continuing progress on improving traffic safety on the U.S. roadways. The number of total fatalities and the fatality rate per 100 Million Vehicle Miles (MVM), both show continuing declines. In the 10 year period from 1999 through 2009, the total fatalities have dropped from 41,611 to 33,963 and the fatality rate has dropped from 1.5 fatalities per 100MVM to 1.16 fatalities per 100MVM, a compound annual drop of 2.01% and 2.54% respectively. The large number of traffic fatalities, and the slowing down of the fatality rate decline, compared to the decade before, continues to remain a cause of concern for regulators.

In current competitive automobile sector, gear shift quality has become significant factor for vehicle evaluation. OEMs are sensibly focusing on improving gear shift quality to meet customer’s expectations. Though there are different gear shifting habits in different drivers, diagonal shifting is the fastest way of shifting gears in manual transmission vehicle. So the components linked with shift system should be designed to facilitate smooth diagonal gear shift pattern. This paper enlightens the process of defining chamfers on internal gear shifting components for smooth diagonal shifting movement of gear shift lever. It is hard to define chamfers by analytical or practical approach. Creo-mechanism is very useful simulation tool which can be used to understand diagonal shift patterns and to define the chamfers.

“Catalytic Engine” NOx Reduction of Diesel Engines with New Concept Onboard Ammonia Synthesis System

Ammonia is one of the most useful compounds that react with NOx selectively on a catalyst, such as V2O5-TiO2, under oxygen containing exhaust gas. However ammonia cannot be stored because of its toxicity for the small power generator in populated areas or for the diesel vehicles. A new concept for NOx reduction in diesel engine using ammonia is introduced. This system is constructed from the hydrogen generator by fuel reformer, the ammonia synthesizer, SCR catalyst for NOx reduction and the gas injection system of reformed gas into the cylinder. Experimental results show that, the SCR catalyst provides a very high rate of NOx reduction, reformed gas injection into cylinder is very effective for particulate reduction. WHEN CONSIDERING INTERNAL COMBUSTION ENGINES of the 1990's the question of how to harmonize the engine with the natural environments is one of the greatest problems. The internal combustion engine changes a substance into energy via its explosive combustion.

“Bump Test” of Wet Friction Materials: Modeling and Experiments

In one of the fatigue tests for wet friction materials, “bump test”, an inertia-type rig equipped with a multi-disk assembly is used. One of the steel disks in the assembly has radial bumps for the purpose of creating high local contact pressure and high temperature. Due to the severe contact conditions, a comparative testing for different friction materials can be conducted within a relatively small number of cycles. In the paper, a design of a “bump” assembly used for automotive wet friction materials is described. Based on both experimental tests and advanced contact modeling, non-uniform contact pressure generated by the bumps and resulting temperature are estimated. The computational model is used then to study the influence of the modulus of elasticity of the friction material and reaction plate thickness on the contact conditions. The bump fatigue tests lead ultimately to material failure.

“Build Your Hybrid” - A Novel Approach to Test Various Hybrid Powertrain Concepts

Powertrain electrification is becoming increasingly common in the transportation sector to address the challenges of global warming and deteriorating air quality. This paper introduces a novel “Build Your Hybrid” approach to experience and test various hybrid powertrain concepts. This approach is applied to the light commercial vehicles (LCV) segment due to the attractive combination of a Diesel engine and a partly electrified powertrain. For this purpose, a demonstrator vehicle has been set up with a flexible P02 hybrid topology and a prototype Hybrid Control Unit (HCU). Based on user input, the HCU software modifies the control functions and simulation models to emulate different sub-topologies and levels of hybridization in the demonstrator vehicle. Three powertrain concepts are considered for LCVs: HV P2, 48V P2 and 48V P0 hybrid. Dedicated hybrid control strategies are developed to take full advantage of the synergies of the electrical system and reduce CO2 and NOx emissions.
